A substation DC system supplies the controls that must remain available when the AC auxiliary supply is lost. It commonly includes batteries, chargers, a DC distribution board, protection, monitoring and the wiring that feeds breakers, relays, communication and emergency lighting. Design starts with the required loads and ride-through time, not with a preferred battery size. The compact outdoor substation shown in the product reference is a useful enclosure context; the final DC system must match the project one-line and protection philosophy.

List the DC loads first

Create a load schedule for continuous loads and momentary loads. Continuous demand may include protection relays, RTU, communications, indication and emergency lighting. Momentary demand may include breaker trip or close coils, contactors and alarms. Record voltage, current, inrush, duty duration and whether the load is essential. Do not add nameplate currents without checking simultaneous operation.

Separate normal, emergency and future loads. Identify loads that must operate during a charger failure, a station blackout or a bus fault. The schedule should show the assumed battery end voltage, conductor length, voltage drop and design temperature. These assumptions drive capacity and protection.

Choose ride-through and battery basis

The required battery capacity depends on the load profile, autonomy duration, discharge rate, temperature, aging margin, end voltage and the manufacturer discharge curve. A simple ampere-hour multiplication is only a first estimate. Use the battery supplier data and the project standard for the final sizing calculation.

State whether the design is float-charged, includes a redundant charger, uses one or two DC buses or has a transfer arrangement. Battery chemistry changes ventilation, monitoring and maintenance requirements. Do not mix charging limits or end voltages from different chemistries in one calculation.

Charger, distribution and protection

The charger must support the normal DC load while restoring the battery after a discharge and must coordinate with the battery manufacturer limits. The distribution board needs feeders, isolation, overcurrent protection, monitoring and clear labelling. Breaker trip circuits require a dependable path and supervision.

Check selectivity so a branch fault does not remove the entire protection supply. Review positive and negative insulation monitoring, earth-fault alarm philosophy and the effect of a single pole-to-ground fault. Keep control and power wiring identified at both ends and segregated where the project requires it.

Wiring and voltage drop

Calculate voltage at the farthest device during the relevant duty, including cable resistance, connection resistance and battery end voltage. Breaker coils can be sensitive to minimum operating voltage even when the average load appears small. Include the starting or simultaneous operation case defined by the switching program.

Use the actual route, conductor size, ambient and installation method. Verify polarity and phase or terminal identity before connecting coils and relays. A neatly dressed cable can still be landed on the wrong terminal. Keep a point-to-point test record with the as-built drawing.

Monitoring and alarms

A modern DC system should expose charger fail, AC fail, battery low voltage, high voltage, earth fault, fuse or breaker trip and temperature alarms as applicable. The alarm matrix should state the trigger, delay, destination, latching behavior and operator response. Avoid a single generic “DC fault” point that hides the source.

Test each alarm at the sensor or relay input and follow it through local indication, remote control and event logging. Confirm that a communications failure is distinguishable from a healthy system. Keep approved settings and firmware or configuration records with the commissioning pack.

Commissioning and maintenance

Commissioning should include battery inspection, torque or connection records, charger setup, polarity, insulation monitoring, feeder continuity, voltage-drop checks, trip and close simulations, alarm tests and restoration. Test the exact supplied configuration and record raw values. Never short or disconnect a live battery without an approved method.

Maintenance should trend float voltage, ripple, temperature, cell or block condition, charger status and alarm history. Follow the battery manufacturer intervals and ventilation requirements. When a battery string is replaced, review capacity, connector, protection and charger settings rather than treating it as a like-for-like visual swap.

Define the equipment boundary

Start with the exact asset, voltage class, construction and released drawing. A useful engineering answer is tied to a physical boundary: a lineup, a substation auxiliary system or one transformer. Record where the measurement or decision starts and ends, and identify equipment that is intentionally excluded. This prevents a general catalog description from being mistaken for a project acceptance value.

Keep the product identity consistent through design, procurement and commissioning. Note the supplied model, accessories, enclosure, cable interface and environmental assumptions. If the installed arrangement differs from the drawing, stop and obtain an approved disposition. Do not fill a missing value with a figure from a different voltage class or product family.

Use standards and manufacturer evidence together

Standards define the framework, test concepts and terminology, while the manufacturer documents define the verified construction and operating limits of the supplied equipment. The two sources should be read together. A standard link cannot prove that an unverified modification is acceptable, and a brochure cannot replace the applicable project specification or safety rules.

For procurement, request the standard edition, design verification or type-test scope, routine test records, installation limits and any correction for altitude or environment. Store the evidence with the asset record. When a result is disputed, compare definitions, test conditions and boundaries before comparing numbers.

Plan installation and commissioning

Installation quality often determines whether a sound design remains sound in the field. Confirm foundations, access, lifting, clearances, ventilation, cable bend radius, earthing, labels and control interfaces before energization. Use the approved method statement and permit system. A neat cabinet is not proof that every bond, interlock or sensor is connected correctly.

Commissioning should move from document checks to visual inspection, mechanical operation, electrical continuity, functional logic, protection or control tests and final restoration. Record instrument identity, settings, raw values, exceptions and the person who performed the check. Keep equipment isolated whenever a test or inspection exposes a hazard.

Control changes and handover

A change to a barrier, cable route, relay setting, battery string, tap position or ventilation path can alter the original design basis. Use a controlled change process with an owner, technical review, drawing revision and acceptance evidence. Temporary test arrangements must be removed or clearly tagged before handover.

The final package should include the as-built one-line, wiring and layout drawings, test sheets, approved settings, equipment identity, maintenance instructions, deviations and training records. A future operator should be able to reproduce the decision without relying on memory or an unlabelled photograph.

Safety note

Electrical equipment can retain energy and can be energized from more than one source. This article is not a switching instruction. Qualified personnel must follow local regulations, isolation, absence-of-voltage verification, grounding and supervision requirements. Never reach into an energized compartment or defeat an interlock to make a measurement.

If a test fails, an enclosure is damaged, abnormal noise or discharge is observed, or the actual configuration is unclear, keep the asset in a safe state and escalate to the responsible engineer. Repeated energization without diagnosis can increase damage and risk.

Use the approved product drawing and site conditions when applying this guidance.

How to use the result in a project

Start with the released design and the final equipment identity. Note the operating state, measurement point, environmental conditions and decision that the evidence must support. Then compare the record with the applicable standard, manufacturer instruction and project acceptance plan. If a prerequisite is missing, keep the item open rather than filling the gap with a generic value. This gives procurement, commissioning and operations teams the same reference point.

For a supplier inquiry, ask for the calculation basis, verified arrangement, limits, test records and deviations. For site work, record the person, instrument, date, isolation boundary and restoration check. A concise record is more useful than a long report that hides the one fact needed to approve the next step.

Field verification should document the actual configuration, not only a general catalog illustration.

Related product and engineering guides

For the matching Shenheng product context, see the relevant product page.
